Dec 11, 2020 The aluminum extrusion roof rack we made was out of the 40mm x 40mm square stock in the lightest fill (which for the brand we used was Economy). We chose to go with this size because it was pretty standard size for extrusion and the grooves would accept up to 8mm bolts (or about 5/16). The overall weight of our roof rack was 130lbs.
